do I really have to re-join all PC's to the domain??

Ok lets say the server for domain "A" has a corrupt HDD and I have to
re-build the server from scratch. Does this mean I have to re-join all of the
100's of PC's that were on domain "A" back onto the domain again - windows
98\2k\xp pro ??? Is there a way around this. I 've heard even if the server
is re-built with exactly the same details it can still be a problem unless
all done again manually?
 
Correct. In fact, you are not joining it to the domain. You're joining it
to a different domain that happens to have the same name as before.

The way around this is twofold:

a) have multiple domain controllers, so if one dies you don't lose the
domain; and
b) take system state backups of your domain controllers

If you have another domain controller as you ought to, then no.

If you rebuild your only domain controller, it will be a different domain
even with the same name - so in that case, yes.
.....although you probably won't need to do anything to 98 PCs as they can't
belong to a domain.

Note that your servers shouldn't crash due to a HD failing. This is one of
the main reasons to use hardware SCSI RAID - on a simple setup, even a
single RAID5 array with a hotspare will protect you from a lot.

www.wown.com giving a procedure on how to join windows 98 onto a
domain.

No - like WinXP Home, it can participate in network resources, but it cannot
join or belong to a domain.

Not really - you can log into one, you can access resources on one, but you
don't belong to it. There is a pretty big difference.
 
thanks for the advice everyone - unfortunatly in our customers eyes there is
no such thing as a second server or raid system - - believe me I would love
to setup just one site properly as I see it!!

Well, they'll likely end up paying for it eventually. I won't install
servers for clients if they won't go for the basic config I need as a
minimum. It costs more in time & money & if they're that frugal they'll balk
at my bill after I get them recovered from a disaster!
