I have installed a hard disk of 183.5 GB as a secondary disk drive D, copied
the drive c (currently 40 GB and full) over and now want to set the D as the
master.

This is OK but now the new drive is seen as a 132GB size in XP. The BIOS is
OK with a size of 183.5GB, but XP is playing up.

Is 48 bit LBA installed? Have you been to the HDD malers site?
