Installing a third drive

I have a PC with two hard drives in, one running the ZP OS and one with loads
of data on. How do I replace the older hard drive (the one with the OS on it)
without making the data on the other drive inaccessable or requiring
re-formating?

going by the assumption you're talking physical drives and not partitions.
image the entire old drive to the new 3rd drive, which you (temporarily) put
as 3rd drive in the machine.
no need to worry about drive letters that way.
after that, switch the new drive to be the first in the machine and the old
to be the 3rd, leaving the data drive in its place in the chain.
