will formatting cause bad sectors on my HD?

Formatting your disk will not create bad sectors. I've formatted my 3.5 yr
old drive atleast six times and have had no bad sectors created from doing
so.

No, formatting has nothing to do with bad sectors. Bad sectors
are a physical phenomenon, and formatting is a logical one.

Physical defects. All hardware wears out eventually.

No it won't. Formatting is a logical process - bad sectors are physical (and
permanent). You *CANNOT* repair a bad sector by formatting the drive. If a
sector is bad, it cannot be written to, therefore it will be skipped when
the disc is formatted.
